Um hinsichtlich des aktuell niedrigen Materialausnutzungsgrads und Facharbeitermangels in der Betonbaubrache Abhilfe zu schaffen, stellt dieser Beitrag ein neues Konzept für die Strukturoptimierung und automatisierte Herstellung von Betonfertigteilträgern vor. Dabei werden zwei Entwicklungsbereiche behandelt: (1) eine vereinfachte, regelbasierte Topologieoptimierung in Kombination mit einer effizienten, nachvollziehbaren Bemessung sowie (2) eine automatisierte Fertigung mittels modularer Produktionszellen. Als Basis für die Entwicklung des Optimierungssatzes werden methodisch numerische sowie vollmaßstäbliche Bauteilversuche herangezogen. Diese zeigen, dass Warren‐Fachwerke mit einer Strebenneigung von 45–60° die vielversprechendsten Ergebnisse liefern. Verglichen mit Vollquerschnitten ist eine Reduktion der Betonmenge von bis zu 40 % und des CO‐Fußabdrucks inklusive Bewehrung von bis zu 30 % bei gleichbleibendem Tragverhalten möglich. Zur Herstellung der Schalung für die Aussparungen wurde ein neues, wiederverwendbares Schalungssystem entwickelt, das mithilfe von Industrierobotern versetzt und wieder ausgeschalt werden kann. Auch der dafür eingesetzte Endeffektor für den Roboter war bzw. ist Bestandteil der Entwicklung. Das System erlaubt die monolithische Herstellung von strukturoptimierten Bauteilen und kann einfach für unterschiedliche Betonmischungen, z. B. auch für CO‐reduzierte Betone, verwendet werden.
To address the low level of material utilisation and the shortage of skilled labor in the concrete construction industry, this paper presents a novel concept for the structural optimisation and automated production of precast concrete beams. The study focuses on two main development areas: (1) a simplified, rule‐based topology optimisation combined with an efficient and transparent design approach, and (2) an automated manufacturing process using modular production cells. The optimization approach is developed supported by comprehensive numerical investigations and full‐scale structural experiments. The results indicate that Warren truss configurations with strut inclinations between 45° and 60° provide the most promising structural performance. Compared to solid cross sections, reductions in concrete volume of up to 40 % and reductions in CO footprint, including reinforcement, of up to 30 % can be achieved while maintaining comparable structural behavior. For the production of the needed voids within the components, a new reusable formwork system was developed that can be positioned and removed using industrial robots. The end effector required for this process was also part of the development. The proposed system enables the monolithic production of structurally optimised elements and can be readily adapted to different concrete mixtures, including low‐CO concretes.
